How to determine the right backlit metal signs size?

For example, a 10 inches height signs can be distinguished well from a distance of about 100 inches to 120 inches. So choose a fittest visible distances based on your request, then you will know how height your signs should be.

What's the best fonts for backlit metal signs?

In fact we care more about the minimum stroke width than the fonts, which is the Min. distance between the two edges of a stroke, measured perpendicular to the stroke center line. We need the minimum width of the strokes reach 10mm(0.39") for the backlit metal signs and backlit acrylic signs, else we will have not enough space to place the LED in the signs shell, if it is too small we even can not produce the 3D signs shell. For the backlit light box signs, we need the minimum width of the strokes reach 1.5mm(0.06").
As long as the minimum stroke width requirements are met, then you can choose the fonts according to your personal preferences.
If you prioritize readability, then sans serif fonts such like Helvetica or Arial will be a good choice. Even some luxury brand, such as YSL, Burberry, Berluti, are choosing to use sans-serif fonts now.
If you need your signs have some special style, then you can see the scrip fonts, cursive fonts, thin, decorative font styles, and serif-style fonts, though they might difficult to read or see from a distance, they have rich style.
BTW, the spacing of letters is crucial for readability. Designers call the spacing as "kerning". Too big or too close kerning all will create visibility issues.
